We cut a single piece of carpet that wrapped the whole box around the sides,top and bottom. We left enough to wrap around the back cheeks and about 2 inches extra for lapping inside the mouth of the box. The seam is on the top. Using 3M 77 spray adhesive and some occaisonal hot melt, we first streched the bottom and glued it. Then we clamped the carpet excess to the table, and rolled the box onto it's side, in each direction to stretch out the sides. Then we matched the seams along the top with an Exacto knife. The interior pieces were all cut individually and simply overlap the "ears" we left from the big piece. The carpet blends well enough so the effect isn't too noticeable.

The corners, handles, carpet, drivers and plates all came from Parts Express. The handles span the center of gravity for the box. We used 1.25" machine screws with nuts and washers. We also added two rubber feet to the back of the box. They use machine screws into hurricane nuts. We were careful to move them far enough to the back so they are accessible through the horn mouth. Drilling pilot holes thru the carpet is a major PITA. Be prepared to spend half of your time cleaning fibers off the drill bits. |
Here's the inside of the box. Not a lot of room to spare. The brace on the right was too long to allow tightening of the driver screws from the lid area. Adam was able to squeeze his hand inside of the tweeter holes to tighten the machine screws. If he had not been able to do that, we would have been in big trouble. Before closing up the lid, we added some loosely fluffed dacron to keep the wires from rattling around. Some weatherstripping around the edges, and 6 screws to hold down the lid.

The carpet is all out of the same big piece. We wrapped the columns first, then brought the top over the plate board. Hot melt worked better for all those little edges. We included both a two pole Neutrik jack and 1/4" mono jack. They are wired in parallel. I found a little push button intended for a lamp switch. We used that for switching out the bottom four tweeters. |
